For most plants, spare parts only become a priority the moment something fails. A foam canister needs replacing. A pressure switch stops signaling correctly. A detection tube finally gives out after years in service.
By then, the part itself usually isn’t the problem. The delay is.
Picture a scheduled shutdown two weeks out. During a routine check, a maintenance tech notices a detection tube on one of the thermal oil pumps has degraded and needs replacing before startup. No spare is on hand, so an order goes in. Standard shipping puts it a week past the shutdown date, which means either the line waits or the plant pays for expedited freight to keep the schedule. That’s a real cost that a five-dollar part didn’t need to create.
A single missing spare part rarely stays a small problem. It usually triggers a support call to identify the right replacement, rush shipping fees that can run several times the part’s normal cost, idle production while the system sits offline or degraded, and a maintenance team pulled off their scheduled work to handle the emergency.
None of that shows up on the invoice for the part itself. It shows up in the downtime report instead.
Most facilities plan their capital purchases carefully, but treat spare parts as a case-by-case expense instead of something to plan for. There’s rarely a standing inventory list, a regular review schedule, or even a clear answer to a simple question: if this failed today, do we have what we need on the shelf?
Without that answer, the same failure can catch a plant off guard more than once.
An unplanned spare parts gap doesn’t just cost money. It quietly undermines the reliability a system like PumpGuard™ is supposed to provide. A recommended annual inventory adds the next layer of coverage for planned maintenance cycles. A maximum uptime kit rounds things out for facilities that can’t afford any gap at all. Not every plant needs the same level of coverage, but every plant should know which tier it’s actually operating at.
Many facilities are moving toward keeping a standing critical spares inventory, reviewed during every Annual Service Program visit, instead of finding out about gaps the moment something breaks.
